ZYLON™ is a UK research programme led by NEUVIOR Pharmaceuticals Ltd developing bio-intelligent materials and circular manufacturing technologies designed to eliminate waste and carbon emissions from pharmaceutical production.

Pharmaceutical manufacturing is one of the most resource-intensive industrial sectors. Production processes account for approximately 55% of a medicine’s lifecycle carbon footprint and generate over 300,000 tonnes of solvent waste annually in the UK. Despite improvements in energy efficiency, most pharmaceutical production still operates on a linear “take-make-dispose” model, leaving significant opportunities for circular manufacturing innovation.

ZYLON addresses this challenge by combining artificial intelligence, sustainable biomaterials, and circular process design to create the foundations of a new manufacturing architecture in which materials are recovered, reused, and intelligently monitored throughout the pharmaceutical supply chain.

The project will prototype and validate two complementary innovations.

PILOT ZYLON - AI-Driven Circular Feedstock Recovery

An AI-optimised recovery system designed to recycle solvents and excipients from pharmaceutical manufacturing waste streams. Using NEUVIOR’s PHARMORIS™ manufacturing intelligence platform, the system models material flows and identifies recovery pathways capable of reducing waste and emissions.

The feasibility study targets:

• 20% reduction in material loss across solvent streams
• 15% lower CO2 emissions per manufacturing batch
• Bench-scale validation of an AI-optimised circular recovery module.

MATERIAL ZYLON - Bio-Intelligent Pharmaceutical Packaging

A biodegradable seaweed- and cellulose-derived smart film capable of responding to humidity through colour or conductivity changes. The material provides:

• 100% biodegradability
• Real-time environmental sensing during storage
• Potential replacement for conventional PVC-aluminium pharmaceutical packaging.

Together, these innovations introduce a new materials-intelligence layer for pharmaceutical manufacturing, where production systems learn to minimise waste and packaging can monitor environmental conditions affecting medicine stability.

All research will be conducted within the United Kingdom in collaboration with the University of Leeds’ School of Chemical and Process Engineering and the University of Derby’s Institute for Innovation in Sustainable Engineering, strengthening regional capability in sustainable manufacturing and advanced materials science.

Beyond pharmaceuticals, the technologies developed through ZYLON have direct relevance across biotechnology, cosmetics, and nutraceutical manufacturing, sectors facing similar pressures to reduce environmental impact and improve resource efficiency.

By integrating AI-driven manufacturing intelligence, biodegradable materials, and circular production design, ZYLON contributes to Innovate UK’s Manufacturing Vision 2050 and the UK Industrial Decarbonisation Strategy, demonstrating how British innovation can transform industrial waste into intelligent manufacturing systems.</ns2:abstractText></ns2:project>
