Adaptive Informatics for Intelligent Manufacturing (AI2M)

Lead Research Organisation: Loughborough University
Department Name: Wolfson Sch of Mech, Elec & Manufac Eng

Abstract

The AI2M research cluster will bring together leading researchers and practitioners in high value manufacturing, information science, ICT, mathematical sciences and manufacturing services to address the needs for future globally competitive ICT-supported manufacturing practices and infrastructures. The cluster also leverages two distinct supply chains, automotive and aerospace and defence with associated ICT and manufacturing service providers.
UK manufacturing has to migrate towards supplying innovative, high quality, variable volume solutions to a global market. Low wage competition and reduced profit margins increase the difficulty of recovering the costs of early lifecycle phases (specification, design, analysis and setup) especially for lower volume products. "Right first time" production is a necessity to survive. In the automotive domain the relatively high volume market is crippled by increased complexity, quality and customer demands for variety. The high added-value, low volume defence and aerospace domains are also under pressure from: the spectrum of product and process complexity; the harsh manufacturing and operational environments and severe safety and legislative requirements. The future of UK manufacturing depends on supply chains being able to: remove defects generated throughout manufacturing; formalise and share product and process knowledge; optimise strategy based on resource utilisation, traceability and lifecycle performance monitoring and understand the implications of design features on manufacturing and operational performance as well as the impact of new materials, components and legislation (e.g. End of Life Vehicle) and the impact of the adoption of new technologies and business models. To pay dividends both in supply chain efficiencies, compliance and new business models, companies must capture and analyse a larger range of data, faster, at lower cost and manage it better than ever before.

The challenge of this project is therefore to develop an on-demand intelligent product lifecycle service system for increased yield for products and processes that can bridge the information gaps associated with inefficient supply chain integration and a lack of knowledge on product usage throughout lifecycles. Current commercial solutions are limited to "on-site" silos of information that are restricting UK manufacturing in terms of its ability to: optimise efficiency in materials, resource, energy utilisation; speed up innovation; improve the generation and exploitation of manufacturing intelligence; support supply chain collaboration throughout the product and process lifecycles, and enable new business models and technologies to be readily adopted (e.g. product service systems (PSS) supporting either product operation, usage or results oriented business models).

The key research challenges to be addressed by this cluster include: Service Foundations (dynamically reconfigurable architectures, data and process integration and sematic enhanced service discovery); Service Composition (composability analyses, dynamic and adaptive processes, quality of service compositions, business driven compositions); Service Management and Monitoring (self: -configuring, -adapting, -healing, -optimising and -protecting and Service Design and Development engineering of business services, versioning and adaptivity, governance across supply chains).

Planned Impact

The proposed research will form a new platform of activity in distributed intelligence, integrated within enterprise level operations and also spanning a broad supply chain in key strategic manufacturing environments for the UK. The service-oriented technology offers significant added-value opportunities from the individual optimised processes and further across the whole supply chain, providing a common platform for product quality assurance and optimisation at all the key points in the life cycle. The research will deliver a broad generic capability applicable to industries where product traceability is paramount, such as aerospace, military and healthcare domains, all of which are key to long term UK manufacturing capabilities. The proposed research activity will position the community with new, internationally leading capabilities to offer to UK manufacturing plc.

Specific impacts relevant to each of the collaborating partners include: MTC- reputation and future technology development projects with the consortium members & associated companies; Ford and automotive supply chain (KET) - cost and knowledge leadership in product lifecycle observability in Europe with a manufacturing exemplar in the UK; AEC & Invotec- reduction in product costs, improved sustainability, extended product lives. SAP - new technology and platforms that will revolutionise the Enterprise Resource Planning application that will enable whole-lifecycle monitoring. Commercialisation may be via UK manufacturing third parties, new UK business investment or SME supply chain development and partnerships.

Description Significant advances have been made in improving the RFID tags performance in harsh environments and the packaging and integration of sensors to enable additional information product performance (e.g. handling, environmental conditions, loading). These next generation of RFID tags have showed significant improvement in performance over and above the best commercially available tags.

Collaboration with Invotec and PEL resulted in a successful monitoring circuit capable of being embedded within PCB's.
The project achieved targeted TRL 5-6 at Q8 with linked business case and costing evaluation and three industrial onsite demonstrations. The extension of the original scope towards novel observability and traceability solutions supporting PAS 141 in the recycling domain for S2S has been readily accommodated by the generic system architecture implemented for INTELLICO.
The project achievements can be summarised as follows:
Exploitation Route In terms of technology implementation we are developing a set of methodologies and processes associated with producing a robust, embedded and highly-functional EI system integrated within high-value printed circuit boards and other products.
Considerable intellectual property is being generated during the AIIM project associated with this hardware, software and operating protocols. It is anticipated, that a number of patents will be established by the inventing partners to protect this valuable IP. A exploitation plan will be generated towards the end of the project to take forward the key findings.
Sectors Aerospace, Defence and Marine,Digital/Communication/Information Technologies (including Software),Electronics,Energy,Transport

Description The adoption of EI systems developed within the AIIM project are having a major positive impact in terms of energy use, waste and sustainability. The end-of-life partners, the S2S group, will benefit from reduced scrap, allowing them to use their resources more efficiently. S2S will be able to recover high value electronic components and PCBs allowing them to be returned to the manufacturing sector - again reducing overall resource consumption. Through-life energy monitoring, a fundamental component of the EI system capability, will allow AIIM end-users (Ford, MTC, S2S, GE) to monitor and manage their energy consumption better. Careful management of operating conditions and servicing schedules will allow circuit board life to be extended in some applications - again, this will reduce primary consumption and waste. Additional applications of EI have been explored to improve personnel safety and security (smart PPE and smart location services) as well as supporting predictive maintenance operations to reduce machine downtime and damage to persons and equipment.
