EPSRC Centre for Innovative Manufacturing in Large Area Electronics

Lead Research Organisation: University of Cambridge
Department Name: Engineering

Abstract

Large-Area Electronics is a branch of electronics in which functionality is distributed over large-areas, much bigger than the dimensions of a typical circuit board. Recently, it has become possible to manufacture electronic devices and circuits using a solution-based approach in which a "palette" of functional "inks" is printed on flexible webs to create the multi-layered patterns required to build up devices. This approach is very different from the fabrication and assembly of conventional silicon-based electronics and offers the benefits of lower-cost manufacturing plants that can operate with reduced waste and power consumption, producing electronic systems in high volume with new form factors and features. Examples of "printed devices" include new kinds of photovoltaics, lighting, displays, sensing systems and intelligent objects. We use the term "large-area electronics" (LAE) rather than "printable electronics" because many electronic systems require both conventional and printed electronics, benefitting from the high performance of the conventional and the ability of the printable to create functionality over large-areas cost-effectively. Great progress has been made over the last 20 years in producing new printable functional materials with suitable performance and stability in operation but despite this promise, the emerging industry has been slow to take-off, due in part to (i) manufacturing scale-up being significantly more challenging than expected and (ii) the current inability to produce complete multifunctional electronic systems as required in several early markets, such as brand enhancement and intelligent packaging. Our proposed Centre for Innovative Manufacturing in Large-Area Electronics will tackle these challenges to support the emergence of a vibrant UK manufacturing industry in the sector. Our vision has four key elements:
- to address the technical challenges of low-cost manufacturing of multi-functional LAE systems
- to develop a long-term research programme in advanced manufacturing processes aimed at ongoing reduction in manufacturing cost and improvement in system performance.
- to support the scale-up of technologies and processes developed in and with the Centre by UK manufacturing industry
- to promote the adoption of LAE technologies by the wider UK electronics manufacturing industry
Our Centre for Innovative Manufacturing brings together 4 UK academic Centres of Excellence in LAE at the University of Cambridge (Cambridge Integrated Knowledge Centre, CIKC), Imperial College London (Centre for Plastic Electronics, CPE), Swansea University (Welsh Centre for Printing and Coating, WCPC) and the University of Manchester (Organic Materials Innovation Centre, OMIC) to create a truly representative national centre with world-class expertise in design, development, fabrication and characterisation of a wide range of devices, materials and processes.

Planned Impact

A main beneficiary of our Manufacturing Research Centre will be industry through new or expanded markets arising from the application of the technology we develop. Our research programme aims to develop processes to enable the low-cost manufacture of multi-functional systems for a variety of high-volume markets. This will enable the market for value-added print to grow as well as the market for large-area electronics. All elements of the supply chain will benefit including
- Suppliers of Inks, chemicals, substrates, formulations (of whom three have signed a letter of support (3 LOS))
- Suppliers of manufacturing process equipment (3 LOS)
- The printing industry
- Suppliers of consumables for the printing industry (1 LOS)
- Security printers (2 LOS)
- Manufacturers of large-area electronics (6 LOS)
- End-users of LAE - e.g. consumer brands, drinks companies (1 LOS), clothing brands, high-value retail manufacturers,
- Silicon chip companies - especially microcontrollers, wireless chips that can be incorporated with printed electronics systems
- Companies in the supply chain for sensing systems
- Companies involved with devices and sensors for home healthcare

The wider LAE industry will benefit not just through the economic growth catalysed by the Centre's research programme but also through the development with industry of process roadmaps. One of our users (3M security printing - LOS) has an employee which is chairing the internal standards board for printed electronics.

In the public sector, the defence industry can benefit from the new technology for lightweight and flexible electronic systems. DSTL has signed a LOS. NPL (National Physical Laboratory) has also signed a LOS. The National Health Service can also benefit from the potential for developing systems which will enable new home healthcare services, thus reducing the load on doctors and hospitals through prevention and early-warning.

The Plastic Electronics Leadership Group, sponsored by the Department of Business, Innovation and Skills and the UK industry in the sector will benefit through the academic community speaking with one voice regarding the implementation and development of the UK strategy to grow this emerging industry.

There are wider public benefits of the growth of the LAE sector. Being based largely on additive, low-temperature manufacturing processes, the systems produced generate less waste and use less energy than conventional processes. Another public benefit relates to the new functionality the technology enables. Due to the use of the low-cost production and integration process, it will be possible distribute simple electronic functions much more widely. It is contemplated for example to enable valuable and important documents to have self-powered tracking systems, such that in hospitals, the location of hard-copy images and patient records is always known. It will also be possible to add interactivity and the ability for smart objects to communicate with each other. This will have significant quality of life issues, changing the way we do things, allowing for much for automation and interrogation of devices remotely. We particularly expect there to be substantial benefits for care of frail elderly through remote monitoring.

In the cultural domain, it will be possible to add completely new functions to objects enabling a whole array of new design concepts to be realised. Given that electronic functionality can be formed on surfaces, artists too will be able to use the technology to create totally new art forms. We are also seeing the emergence of electronics in textiles and clothing, for both functional and aesthetic reasons. At the moment this is mainly at the very high-end where custom items are created for celebrities, although LAE is also beginning to be integrated into safety garments. The system integration technology developed by the Centre will accelerate these developments.

Description The ESPRC Centre for innovative manufacturing in large-area electronics launched on 1st October 2013. The EPSRC Centre was formed to focus on the challenges of scale-up and high-yield manufacture of complete Large-Area Electronics (LAE) systems incorporating multiple functional elements and improving key manufacturing processes for enhanced performance.

Our research is organised into 2 main themes - Advanced Manufacturing Processes and System Integration. Within these themes we have set up 6 projects which aim to develop:
• improved rheological understanding to achieve high resolution, high yield contact printing
• a novel adhesion lithography process for fabricating short channel length high performance devices, such as high frequency and ultra-high frequency diodes to be used in RF energy harvesting
• high throughput coating and patterning strategies based on self-assembly of multifunctional materials
• a hybrid printed sensor and its analogue front-end electronics, controlled by a silicon microcontroller and radio, on a plastic substrate.
• a printed solution for high volume manufacture of a wireless energy harvesting module
• a platform for high speed testing of printed electronics in roll-to-roll manufacturing
Exploitation Route We are working with a wide range of companies who are pioneering this electronics manufacturing revolution and with end-users who see its commercial potential, helping to establish a vibrant new electronics systems manufacturing industry. We are initially engaging with companies interested in the use of our technology to gas sensing (for safety, environmental, automotive and agricultural applications), for product tagging and security, for energy harvesting and storage, for photovoltaics, for printing and for consumer products and packaging.

This academic research at early technology readiness levels funded by the EPSRC grant will create a platform to leverage further research funding as well as significant direct involvement of industrial partners, and we are already involved in four Innovate UK collaborative projects with total funding of over £1.8m.

Description The academic research at early technology readiness levels funded by the EPSRC grant creates a platform to leverage further research funding (£14m) as well as direct involvement of industrial partners, for example we have been involved in eight Innovate UK collaborative projects with total project size of over £6m, which will lead to significant economic impact, for example one company has spun off an raised >£1m in capital funding. We have 60 industry partners who have been involved in our projects, enabling us to disseminate our research findings rapidly and generate economic impacts for these and other companies. Our national outreach strategy aims i) to build a strong community around LAE manufacturing by engaging with the UK academic community that are active in the field and LAE companies from all parts of the value chain, and ii) to increase the awareness of the potential benefits of LAE technology among end-users, the general public and the next generations of young scientists and engineers. Our main mechanism for this is our annual innoLAE conference, and exhibition and industry networking event which has attracted over 800 delegates from 300 companies/institutions in 27 countries. We introduced a new theme at the 2019 conference on LAE and the circular economy to raise awareness of the opportunities and challenges for the sector, which was seen as very timely. In Feb 2021, The innoLAE conference transitioned to be organised and run independently by a commercial provider, IMI Europe. This ensures the longer-term future of the event and its network of industrial and academic partners.

This results in a reduction in market pull for the technology which is ultimately necessary to provide growth of the UK LAE supply chain and increased demand for research collaboration. Therefore we have formed a partnership to deliver a portable interactive demonstrator system (FlexBook) comprising several functional LAE elements (sensors, displays, energy harvesting, etc) to illustrate both functional capability as well as new modes of use. This will be used to demonstrate to end-users, manufacturers, product designers, students and non-specialists what LAE technology is and what it can do. CIMLAE has provided funding for the design and construction of the electronics to link together system elements provided by 7 UK suppliers of LAE.
Collaborator Contribution Partners are suppying components and sub-assemblies as examples fo large-area electronics to be incorporated into the completed demonstrator FlexBook
Impact A demonstrator was produced and has been used for schools outreach by Prof Flewitt of University of Cambridge.

PI Contribution Laser Induced Forward Transfer (LIFT) is a key enabling technology for large area processing of printed electronics capable to print a wide range of materials rapidly and digitally. A major barrier for large scale implementation & adoption of the technology is the current achievable printing resolution, commonly reliably limited to the tens of micron. In the SIMLIFT project we will analyse the effect of varying thin film donor deposition processes (namely spin coating, blade coating, forward roll coating) on the donor film morphology and resulting transfer; it will explore the interaction with varying laser pulse duration that dictates the physical ejection mechanism (namely from nanosecond, picosecond, to femtosecond level duration pulsed lasers). For the first time influencing parameters will be systematically analysed and compared at a dimensional scale close to that of the laser wavelength; introducing novelty both in donor deposition & laser processing, with the exploration of forward roll coating as a new LAE compatible donor layer deposition method.
Collaborator Contribution Oxford Lasers will provide access to their labs and in-kind support to apply the laser LIFT process to deposit nanomaterials, the microlens array optics as well as characterisation techniques (e.g. SEM). Collaborator Contribution Oxford Lasers will provide access to their labs and in-kind support to apply the laser LIFT process to deposit nanomaterials, the microlens array optics as well as characterisation techniques (e.g. SEM). The other partners form an end-user advisory panel to promote the commercial viability of the developed technology.

Description Transfer and Licensing of innoLAE conference to IMI Europe, a conference management company specialising in an area close to the conference field
Organisation IMI Europe Limited
Country United Kingdom
Sector Public
PI Contribution We created the innoLAE (Innovations in Large-Area Electronics) conference in 2015 as an outreach vehicle to UK suppliers, manufacturers and integrators in our field to accelerate knowledge transfer and commercialisation of UK emerging technology in the field. The conference grew to the point where it could be financially self-sustaining at the end of the grant. We licensed the conference brand, image and logos to IMI Europe. We transferred know-how to IMI Europe during 2020, the last year the conference ran with support from our research team. We are taking a supporting role for the 2021 event while IMI Europe is delivering the event
Collaborator Contribution IMI Europe, joined the conference programme committee for the 2020 event, arranged to deliver training events the day before the conference and met regularly with our team to transfer know-how and data. IMI Europe also helped with some of the administration of the event in 2020.
Impact Had IMI Europe not agreed to partner with us, we would not have continued with the innoLAE conference and exhibition and industry day. Thus the innoLAE 2020 event is an output of the collaboration. The Industry Day event was arranged by CPI, part of the HVM Catapult Centre, the day before the event. This too would not have happened without the partnership. http://innolae.org/innolae-industry-networking-day-2/

PI Contribution Dr Demosthenes Koutsogeorgis from Nottingham Trent University has entered a collaboration with the Center of Excellence in Microelectronics Optoelectronics and Processes (CEMOP) at Universidade Nova de Lisboa to extend the techniques, developed in his CIMLAE funded Pathfnder project LAFLEXEL, for the ultra fast photonic curing of metal oxide materials (including indium oxide, IZO and IGZO) to a range of materials of interest at CEMOP, particularly amorphous aluminium oxide for low termperature depostion of dielectric layers. This collaboration has been assisted by the use of ERASMUS + funding (from the EU Commission).
Collaborator Contribution CEMOP have acknowledged expertise in the deposition of metal oxide materials for thin film transistors and have used the technique of combustion synthesis for low temperature production of films from solution. Combining this process with the laser annealing techniques from the LAFLEXEL project at NTU has produced exellent quality solution-based high-k dielectrics for printed transistors. This is expected to have apllciations in printed electronics
