Abstract

Metallurgy and metals processing is going through period of rapid change driven by the need to improve their performance in-service but also by the socio-economic drivers of reducing process waste and emissions. To address these challenges the overall objective of the Advanced Metals Processing theme is to establish a world leading facility for metals discovery, processing, characterisation, upscaling and manufacturing, with a view to creating a link through to the digitally integrated, sustainable and resource efficient factory of the future. The focus will be on metals process innovation in the "missing gap" between small-scale laboratory metals processing and the industrial scale. It will address the key themes of materials discovery, resource efficient materials manufacture, light weighting, flexible manufacturing, prototyping and production scale-up.

Planned Impact

The manufacturing and processing of materials to form components is one of the largest industrial sectors. In metal processing it alone accounts for 46% of all manufactured value, with an economic worth to the EEA of £1.3 trillion. Metals production consumes about 5% of global energy use and is responsible for an annual emission of over 2Gton of CO2, so efficiency in manufacture can produce significant reductions in environmental impact. There are many market sectors in the UK where metals production is paramount. For example, there are 1.5 million cars produced in the UK each year. The automotive sector is an exemplar of metals in competition, with the principle driver being a reduction in weight. New high strength steels compete with the latest aluminium alloys and wrought magnesium alloys will increasingly become competitive. In the automotive sector, 2020 fleet average emissions targets of 95 g/km will be superseded by ~ 60 g/km by 2050. The same issues apply in the aerospace sector. For a commercial aircraft, every Kg of weight reduction saves £300 in fuel costs. The consequence is that exponential growth in the use of Mg, Al and Ti is predicted in the drive towards light weight design. Airbus forecasts a doubling of the world aircraft fleet by 2030, but this must be realised with targets of 75% reduction in fuel burn by 2050. A key component of this will be the need to introduce new light weight materials. Thus, the move towards low carbon technologies will rely heavily on the invention of new materials that are stronger, lighter, requiring less material to the used for the application, and have lower manufacturing carbon footprints. They must also feed into more efficient component design, work in multimaterial systems, and manufacture, with extended component lifetime and be recyclable at the end of life, implying a minimised whole life-cycle carbon footprint.

Description We have determined the optimum processing conditions for additive manufacturing of aerospace components that allows the mechanical properties to be maximised.
We have optimised a steel microstructure to be resistant to hydrogen embrittlement that is used in automotive applications to light weight.
We have developed a new resource efficient magnesium alloy that has minimum crystallographic texture that can therefore be formed into the required shape for automotive applications.
We have invented the first beta titanium alloy that shows both high yield strength and high work hardening through a novel alloy and process design.
We have invented a nano grain sized steel that is easy to process and opens up the possibility of a commercially viable nano steel.
Exploitation Route The equipment purchased is a national facility that will boost the research of a wide range of researchers across the UK.

This steel will allow further light weighting of automotive structures. - The JEOL F200 has been used to explain failures in the trunion joints in hip joint replacements, which is leading to new design concepts for hip joint replacements.

Results and Impact Over seventy delegates attended a day-long workshop on advanced characterisation of
energy storage materials, hosted by the University of Sheffield, on 6 June 2019.
Featuring thirteen of the UK's leading experts from academia and industry, the talks
explored the application of advanced X-ray techniques and beyond in the characterisation of
the next generation of lithium- and sodium-ion battery materials.
Speakers from Malvern Panalytical discussed the latest characterisation techniques,
including operando XRD analysis of lithium-ion battery cathodes, laser diffraction, and
rheometry. They also presented their Morphologi-4 instrument and its applications for battery
materials.
Academics from Oxford, Birmingham, Lancaster, and the Diamond Light Source joined
researchers from Sheffield to complete the day's programme.
Delegates attended from a broad variety of industrial sectors including automotive, energy,
and chemicals, as well as from fourteen different academic institutions.
Dr Eddie Cussen, Reader at the University of Sheffield said "I thought it was a really
excellent day. The talks were highly relevant, and nicely pitched to be accessible to the
general audience. Many of my group attended and it gave them an excellent picture of the
diverse range of techniques and expertise that is being brought to bear on energy materials
to build the next generation of devices."
Dr Robert Taylor, from Malvern Panalytical, said the workshop was "a very well attended
seminar with a broad range of engaging topics covering battery materials, their
characterisation, application and production. The location and facilities were excellent and
the day was well organised too. This is one of the most important scientific topics of our time
with profound environmental consequences for us all."
Guest speaker Dr Nuria Tapia-Ruiz said it was an "excellent workshop filled with insightful
talks and discussions on advanced battery characterisation methods". Organiser Dr Nik Reeves-McLaren, a Research Fellow at the University of Sheffield, added
that "it was an honour to host the community, and show off the Royce Discovery Centre's
new Malvern Panalytical Empyrean X-ray diffractometer and give a taste of its exciting
operando electrochemistry capabilities. This really puts Sheffield on the map and we are
open for business - I look forward to working with partners from academia and industry to
help solve their energy storage materials issues!"

Results and Impact Around 30 academics from various institutions met to review the existing research capabilities offered by the Henry Royce Institute, to explore how these may support the work of the Advanced Metal Processing community to continue to influence and support industry. The ideas that were generated provide possibly inspiration for future project work. The day also highlighted the need for the community to find ways of influencing industry to make use of the capabilities of this community and Royce Institute. If the community wants to take a more pro-active approach with industry then there will need to be more specialist input about persuading industrial leaders to consider making changes to existing practices and to embrace the opportunities that could be explored under the broad headings of Green Metals, Metals 4.0 and other options.
The broad scope of the Industrial Strategy Grand Challenges offer potential for this community to become involved in interdisciplinary collaborative projects.

Results and Impact The Oxford Instruments EBSD User Meeting is a good opportunity to hear from both our
experts, on application and technology developments, and to understand how to get the best
out of our EBSD/EDX system. It is also a great chance to meet and discuss our applications
with our wider EBSD community.
During this two-day seminar I heard from the experts in geoscience and material sciences as
well as product specialists to provide a well-rounded and informative experience. I also had
in-depth discussions on the finer details of the EBSD technique such as best practices for
sample preparation and data processing as well as insights into developing detector
technology and more complex elements of EBSD including Transmission Kikuchi Diffraction
and 3D EBSD.

In view of above the 3rd International Conference on Advance Materials & Process
Engineering (AMPE-2019) has been organized by the Department of Chemical and Polymer
& petrochemical engineering NED University of engineering & technology on Dec 14-15
2019. AMPE-2019 aims to provide a meeting ground for the experts engaged in the science
and technology of energy and materials. AMPE-2019 is an international forum for the
handshaking among the national and international experts and industry players providing a
favourable time to exchange new ideas, developments and progress in other countries,
exploring possibility of collaborative research, and to establish research relations and to find
global partners for future research activities.
The conference encompasses the emerging scenario in the energy sector with
particular emphasis on the materials related issues. A special focus is on the emerging
techniques of modelling, simulation and experimental visualization relevant to the aforesaid
domains.
I was honour to be the co-chair of Technical Session-I 'Advanced Materials' and
gave a keynote presentation in AMPE-2019. This conference provides me a very good chance to practice my chair and presentation skills, and an opportunity to establish some
collaborations with other Pakistani Researchers. It broadened my horizons and enlarged my
understanding of advanced materials & process engineering.

Results and Impact The symposium is endorsed by the Materials Research Society (MRS) and was
hosted at the International Atomic Energy Agency (IAEA). The symposium provided an
interdisciplinary forum for the discussion of scientific bases of technologies used in
radioactive waste management, including; synthesis, characterisation processing, storage
and disposal of low-intermediate and high-level nuclear waste from commercial power
generation, use of radionuclides in medicine, industry, agriculture and nuclear fuel
reprocessing.
The conference organisers gave early career researchers the opportunity to give an invited
talk each day, the most interesting of these was Dr Stephanie Thornber (NNL) who
presented about progressing the nuclear capabilities of the HIP at NNL in the UK.
Additionally, on the last day of the conference Irena Geuse who represented both Nagra and
IGD-TP presented on "Deep geological repositories- Where we are and What is still needed"
much of the material she covered I will utilise in my lecture on geological disposal in
November when teaching the Green CTD.

Results and Impact Over thirty academics and engineers from industry toured the Royce Translational Centre in an event that tied in with the opening of the '50 Years of Steel Alloy Design' conference in Sheffield. The Henry Royce Institute co-sponsored the IOM3's '50 Years of Steel Alloy Design' conference that took place in Sheffield from 7-8 November 2019. As part of the conference, delegates were invited to tour world class engineering research facilities, including the Royce Translational Centre. Over thirty engineers signed up to join the tour and enjoyed learning about the alloy design and creation micro-factory facilities available at the Royce Translational Centre.

Results and Impact The International Conference on High-Performance Ceramics (CICC) series is sponsored by
the Chinese Ceramic Society and aims at providing an international forum for presentation,
discussion and review of the latest advances in science and technology of high-performance
ceramics. During the past years, the CICC series has developed to be the largest
international conference on ceramics held in China and also an important international
ceramic conference in Asia. Since 1998 when the first conference, CICC-1, was held in
Beijing, CICC series attracted more and more scholars and graduate students to join
together and exchange information in all areas related to the recent development in the field
of high-performance ceramics.
This year, there were about 1500 attendees working at universities, institutions and
companies to attend this conference. More than 750 talks were given. The conference
started with some very interesting Plenary Lectures, such as, cold sintering of electroceramic
materials, devices and novel nanocomposites, designing the processing of advanced
ceramic composites to yield the required properties, the roles of electrons in nominally ionic
ceramics and so on.
The most interesting presentation for me is given by one of the most famous experts, Prof.
Jeff Snyder, from Northwestern University. His citations are more than 40000. In this talk, he
proposed that the influence of micro/nanostructure on thermal conductivity is a topic of great
scientific interest and of particular technological importance to thermoelectrics. The current
understanding is that structural defects primarily decrease thermal conductivity through
phonon scattering where the phonon speed is fixed. All boundaries, whether interfaces between two materials or even grain boundaries are thought to scatter heat carrying
phonons perfectly randomly. In this frequency-independent model, phonons simply cannot
travel coherently across a boundary and that all boundaries are the same which is clearly
unphysical for low angle grain boundaries. He discussed his analysis of phonon scattering
that controls the thermal conductivity of many common thermoelectric materials. He found
that the grain boundary dislocation strain model could substitute for the frequency-
independent model. More importantly, the two models can be distinguished at low
temperature in fine-grained materials such that experimental evidence supports the grain
boundary dislocation strain model. In this way, he suggested that grain boundaries
themselves are best conceptualized as a collection of dislocations. In fact, a major
contribution to the reduction in thermal conductivity, and the resulting improvement in
thermoelectric figure of merit (zT>2), in high efficiency Na-doped PbTe can be attributed to
this internal-strain induced lattice softening effect. His talk really presents new avenues to
control lattice thermal conductivity, beyond phonon scattering, with microstructural defects
and internal-strain.
This conference provides me a good chance to learn from the famous experts from various
ceramic based research fields and an opportunity to establish some potential collaborations
with other Chinese Researchers. It broadened my horizons and enlarged my understanding
of ceramic based materials.
Interest for Royce@Sheffield team: Prof. Qiuyun Fu and Prof. Ruzong Zuo are interest
about the slot die. They are famous experts in Electronic Ceramics. They would like to know
more details about the slot die and how to make uniform thin ceramic layers. They are both
happy to establish collaborations with us in the future.
