Abstract
We are witnessing huge global shifts towards cleaner growth and more resource efficient economies. The drive to lower carbon emissions is resulting in dramatic changes in how we travel and the ways we generate and use energy worldwide. Electrical machines are at the heart of the accelerating trends in the electrification of transport and the increased use of renewable energy such as offshore wind. To address the pressing drivers for clean growth and meet the increasing demands of new applications, new electrical machines with improved performance - higher power density, lower weight, improved reliability - are being designed by researchers and industry. However, there are significant manufacturing challenges to be overcome if UK industry is going to be able to manufacture these new machines with the appropriate cost, flexibility and quality.
The Hub's vision is to put UK manufacturing at the forefront of the electrification revolution. The Hub will address key manufacturing challenges in the production of high integrity and high value electrical machines for the aerospace, energy, high value automotive and premium consumer sectors.
The Hub will work in partnership with industry to address some common and fundamental barriers limiting manufacturing capability and capacity: the need for in-process support to manual operations in electrical machine manufacture - e.g. coil winding, insertions, electrical connections and wiring - to improve productivity and provide quality assurance; the sensitivity of high value and high integrity machines to small changes in tolerance and the requirement for high precision in manufacturing for safety critical applications; the increasing drive to low batch size, flexibility and customisation; and the need to train the next generation of manufacturing scientists and engineers.
The Hub's research programme will explore new and emerging manufacturing processes, new materials for enhanced functionality and/or light-weighting, new approaches for process modelling and simulation, and the application of digital approaches with new sensors and Industrial Internet of Things (IoT) technologies.

Planned Impact
Technological Impacts. The Hub will be instrumental in establishing and maintaining a leading and differentiated technology needed to ensure the UK's future success in strategically important sectors. The dividends from the true integration of electrical machine and advanced manufacturing research will enable the higher performance needed for increasingly demanding applications - higher power density, lower weight, embedded health monitoring - while reducing manufacturing cost and improving quality. It will help UK industry develop the smart industrial systems needed for the electrical machine factories of the future, with flexible manufacturing capability and support for manual processes and workers.
Economic Impacts. The Hub will deliver significant economic impacts through increasing UK productivity and competitiveness in a number of strategically important UK sectors - aerospace, energy (offshore wind), high value automotive / motorsport, premium consumer goods as well as future spillover benefits to wider sectors (mass market automotive). The Hub will help sustain and support future growth in these sectors, helping position UK industry to win future work, including: ensuring a UK presence in manufacturing the next generation of aircraft wings and hybrid propulsion (a strategic objective for the HVMC) and supporting the target to increase UK content in UK offshore wind installations from 32% to 65% by 2030.
Societal, People and Policy Impacts. The Hub will support the UK Gov. shift to cleaner growth via low carbon energy generation and energy use in transportation. | Description | A key achievement of this project so far has been the development and deployment, for the first time, of advanced manufacturing process monitoring methods into electrical machine manufacture, e.g. use of vision systems for real-time coil winding inspection. We have broadened the scope of the programme to incorporate a new activity on sustainable manufacturing of electrical machine components for the circular economy and this has already identified several exciting opportunities. We have established and started to use a state-of-the-art robotic coil winding facility. |
| Exploitation Route | Several collaborative projects have been initiated to take forward the generic findings into processes for specific companies and products. These short translation and feasibility studies will in due course provide impact exemplars for dissemination but are currently commercially confidential. |

| Results and Impact | On the 18th of March 2021, Professor Geraint Jewell delivered a training session to over 100 FEMM hub members on Core Iron Loss. Iron losses are a critical factor in determining the power density limits and efficiency of electrical machines, in particular with the inexorable growth in demand for electrical machines operating at higher speeds and driven from variable frequency power converters. The training presented a comprehensive review of several aspects of iron losses in electrical machines. It included the discussion of material properties, underlying loss mechanisms and aspects of electromagnetics, but the principal focus was on the impact of material selection, machine design, core manufacture and operating conditions. A significant proportion of the tutorial was at an introductory and general level with no pre-requisites assumed in terms of specific electrical machine knowledge. |

| Results and Impact | The tutorial on "Fundamentals and Latest Trends in Thermal Management of Electrical Machines" by Dr Rafal Wrobel (University of Newcastle) was compiled to provide a comprehensive overview of the subject, that includes a mix of selected fundamental knowledge and the latest research and developments. The tutorial started with the fundamental heat transfer mechanisms, which were presented in detail, in the context of a more reliable thermal design methodology. This introductory section follows up with selected manufacturing and assembly aspects, which are challenging to accurately account for and significantly affect the machine's thermal behaviour. The discussion on theoretical methods is supplemented with variety of standard and custom experimental techniques used to inform thermal design of electrical machines. The tutorial finished with technology challenges associated with the next generation of electrical machines, with several examples of new thermal management concepts discussed in detail. |

| Results and Impact | Dr Glynn Atkinson from Newcastle University presented a training session on 30th June on the topic of Soft Magnetic Composites for Electrical Machines. This three-hour training session was delivered via Webex to 90 delegates drawn from our academic and industry partners. Glynn was supported during the session with input and contributions to the question and answer session by Tushar Batra, Steve Jordan and Lars Sjoberg from Alvier Mechatronics and by Marcus Lenberg and Ye Zhou from Höganäs AB. The training session covered the fundamentals of powder and component manufacture, including detailed discussion of the latest Somaloy® material properties exhibiting higher permeability and lower loss, especially at higher frequencies and grades for machining to allow prototyping. The opportunities for innovative machine designs with three-dimensional flux paths was discussed alongside useful design-for-manufacture rules for using SMC in machines. The session concluded with several case studies and examples of electrical machines which employ SMCs. |

| Results and Impact | Professor Geraint Jewell delivered a two-day course for FEMM Hub members. The purpose of this course was to provide an introduction to electrical machines for those with a technical background but who have little or no specific background knowledge in machines. Although starting from an introductory level, there was sufficient content at an intermediate level to be of value to participants with some background in electrical machines. The course covered a number of different things. Starting from the basics of electrical machines, including aspects such as the anatomy, construction and fundamental operating principles, the course will develop an understanding of the operation of different types of machines (induction, DC, permanent magnet, wound-field synchronous and reluctance machines). The course covered loss mechanisms and thermal behaviour in machines. Although the course didn't cover design methodologies per se, the various electrical / thermal / mechanical / manufacturing trade-offs were discussed and illustrated via case studies. The course will touch on the role of power converters in terms of their basic functionality as viewed from a machine perspective. |

Pupils were introduced to digital manufacturing and its role in the manufacturing of future electrical machines. This was followed by practical sessions where the pupils built some circuits involving a variety of sensors and then made their own motors. |

| Results and Impact | Between 26th and 30th November 2022, three FEMM Hub PhD students from the Electronic and Electrical Engineering Department, University of Sheffield attended a week-long winter school at the Karlsruhe Institute of Technology (KIT) in Karlsruhe, Germany. Applications were invited from across Germany, with a special invitation to all FEMM Hub PhD students, to apply for this Winter School which aims to inspire young engineering researchers to grow their connections and allow them an opportunity to present to fellow engineers.During the Winter School students, including the FEMM Hub PhD's Choong, Dan and Reece, presented a summary of their research projects to researchers from across engineering disciplines and backgrounds with time for questions at the end. The five days at KIT also consisted of visits to the various laboratories within the institute, including the manufacture of stators and windings and various vehicle testing facilities, a focus of KIT research. The visit allowed for our FEMM Hub students to network with familiar minded academics from similar stages of their career. |

Held over 4 days, from 21st June to 23rd June 2022, PEMD 2022 is the largest UK conference in power electronics, machines and drives which attracted over 300 delegates from all over the world. The event opened with a chair's welcome from Dr Nick Baker (Newcastle University) before a keynote speech from David Wright (Group Chief Engineer and Group Director of Safety, Health and Business Resilience - National Grid) titled "Designing in Resiliency to a Net Zero Electricity Systems". FEMM Hub Director, Professor Geraint Jewell, presented in the final session of the day "Roadmaps and Industry Challenges - Collaboration session in association with DER-IC" where he was joined by Jon Regnart (Advanced Propulsion Centre UK), Paul Jarvie (Lead SW & Wales, DER-IC), Prof Jon King (Warwick Manufacturing Group and DER-IC Midlands) and FEMM Hub Scientific Advisory Board Member Professor Peter Tavner (Durham University).The FEMM hub was also represented during the poster sessions. | Results and Impact | Picking only the most inspirational individuals working on innovative solutions and ideas in the energy sector, Dr Heather Johnstone, Director of Initiate at Enlit Europe invited Dr Jill Miscandlon onto her podcast to discuss her role within the FEMM Hub. Jill, leader of our cross-cutting theme "Sustainable manufacturing of electrical machine components for the circular economy" was interviewed for Enlit Europe for their "Energy Transitions" podcast. During the 20 minute podcast, Jill introduces the FEMM Hub and describes the research currently taking place within it before discussing the development of a more sustainable lifecycle for electrical machines and the design principles that can optimise efficiency.Kicking off the podcast, Jill discusses how the team are integrating the manufacturing considerations into the design stage of the machine, when typically an electrical machine would be designed for optimum efficiency with the design then handed over for manufacture which may result in a costly change in the design if problems occur. By integrating both manufacture and design during the initial stages, alterations are not only quick and cheap to make but you can use novel manufacturing techniques to allow for new options for design and materials. These changes are essential if we are going to hit ambition targets. |

| Results and Impact | Dr Rafal Wrobel (Newcastle University) has been building a relationship with external company, DuPoint and organised a training session with them for FEMM Hub members looking at thermal management solution, in particular Kapton polyimide films. The high temperature insulation system rated for 200 deg. C and beyond of mid and high AC voltage motors supplied by variable frequency inverters needs a very reliable insulation of winding wire, slot liner and coil insulation. Kapton® polyimide films for their more than 50 years history have proved their long-term reliability as insulation material working in a very harsh environment when combination of high dielectric and mechanical strength, voltage endurance and operation at temperatures from -60 to 260°C is required. Kapton® and Oasis® aerospace wire insulation products set the standard in commercial, defence, and satellite applications. In motor control, new SiC and GaN inverters with faster dv/dt amplitude, improved the strand insulation is required. Comparative accelerated pulse endurance testing of the different competitive wire samples, will be covered. Corona-resistant Kapton® as wire insulation has success in such applications as rail traction motors, high voltage coils of transformers, pump generators and currently also is being tested for e-mobility applications. Participants received information on their thermal management solution, Kapton® MT+ polyimide film with the highest thermal conductivity, has also been tested in the slot liner laminate with Nomex® paper - this new generation laminates dissipate heat better than the previous generation which may help to avoid the overheat and maintain the efficiency of the motor. The training session was attended by 59 industry partner members and research staff. |

| Results and Impact | Professor Jiabin Wang from the Department of Electronic and Electrical Engineering, University of Sheffield kicked off the first of the Future Electrical Machines Manufacturing Hub training sessions of 2021, presenting "The Impact of Modern Power Electronic Converters on Machine Insulation" to 96 delegates. This training session was available exclusively to academic and industry partners of the FEMM Hub. By hosting this training virtually, it facilitated attendance from different parts of the world from companies including Rolls-Royce, ZF Group, Siemens Gamesa, Protean Electric, Aerospace Technology Institute, University of Strathclyde Advanced Forming Research Centre, University of Strathclyde, The University of Sheffield, Newcastle University, Carpenter Technology Corporation, Dyson, Collins Aerospace and Höganäs AB. The training course covered insulation structures and designs of typical electrical machines over a wide range of power, speed and torque ratings. The effects of impulse and high frequency PWM voltage produced by power electronic converters on voltage distributions in machine winding and insulation systems were analysed and characterised, and measures to mitigate these effects were discussed. The potentials for advanced manufacturing processes that may improve insulation systems were also highlighted. |

| Results and Impact | On the 29th of March, Jonathan Eyre from the Advanced Manufacturing Centre delivered a training session for FEMM hub members on Digital Twins. This was organised as a result of a request from our industry board during a monthly project meeting. Digital twins are often mentioned in discussions but it is often unclear what it means to have a digital twin. What are the key essential parts to have a digital twin and what is just a simulation? This webinar provided an overview of the recent AMRC report Untangling the requirements of a Digital Twin collating the key cross-sectoral considerations from current implementations and how to approach the technology area. It also included industrial case studies and a use case of where they might be applicable to this research area, before opening up to questions. It was positively received by our industry board. |

Peter Ball, Professor of Operations Management from the University of York Management School, and Annie Heaney, Business Development Manager from Lanner Group Limited, jointly provided an introduction to Factory Planning and Simulation using Discrete Event Simulation (DES). DES is one of the most popular techniques for modelling the activities in a factory and the flow of parts. It is able to identify bottlenecks on the manufacturing shop floor and undertake what-if analyses of various change scenarios. The session provided a useful insight into the introduction of simulation and the difficulties and benefits of implementing such systems into factory planning and design. |

| Results and Impact | After 4 long years, MACH 2022 finally returned to the NEC in Birmingham. Kicking off on the 4th of April with a keynote from Katherine Bennett, CEO of the HVM Catapult, the event continued for the remainder of that week allowing time for attendees to attempt to visit over 500 exhibitors who were showcasing various engineering-based manufacturing technologies throughout the many halls of the exhibition centre. In parallel, the seminar programme and presentations at the impressive AMRC stand also proved popular with delegates. The Future Electrical Machines Manufacturing hub, along with the Future Metrology Hub, MAPP Hub and Future Composites Manufacturing Research Hub shared an EPSRC stand within the Education and Development Zone which aimed to inspire the next generation of engineers. Throughout that week, the stand was manned by different members of the FEMM Hub team with many useful conversations had by all. We look forward to visiting the next MACH which is taking place on the 15 -19th of April 2024. |

| Results and Impact | Members of the FEMM Hub were pleased to be able to take part in the 'Get Up To Speed with STEM' outreach event at Magna Science Adventure Centre recently. This regional showcase aims to engage young people in all matters relating to innovation, design and manufacturing in the fields of Science, Technology, Engineering and Maths, and it returned to Magna following it's enforced two year break due to the pandemic. This year there were over 4,000 people registered to attend from 72 schools across Yorkshire and Derbyshire. They were treated to fun and interactive exhibits from a wide variety of employers, businesses and education providers highlighting the wealth of opportunities in STEM. The FEMM Hub attended as part of the Discover STEM exhibition from the University of Sheffield and had a very busy day introducing many school pupils to the principals of electrical machines and their uses. It was particularly great to see our PhD students, Choong, Reece, Alex and Dan interacting with the young people as there have been so few opportunities for this type of engagement since they started on their FEMM Hub projects. |

| Results and Impact | The Engage withLive event attracted over 280 delegates from across the UK where they discussed PEMD supply chain requirements, challenges and opportunities and explore future prospects for partnerships, collaborations and projects. All with the aim for UK industry to seize the economic opportunities from the global transition to clean technologies and electrification. When delegates weren't listening to the great lineup of speakers and panel discussions, they had the opportunity to network with over 40 'show and tell' exhibitors that lined the Octagon theatre.he final panel discussion of the day was chaired by our hub director Professor Geraint Jewell titled "Building supply chain capability through Innovations in Electric Machine Manufacturing: How can the UK manufacture competitively in a global market?". The panel members included Rowan Crozier (Brandauer), Dave Latimer (Magnomatics), Jill Miscandlon (FEMM Hub Project Led), David Moule (FEMM Hub Industry Board Member and ZF Group) and Jim Winchester (Electrified Automation). It proved a lively panel kicking off with a question from the Chair on what they see as their biggest challenge and opportunity. Challenges included: the issue of scaling up for SME's, the size of the machines they want to be involved in the manufacture of and the current lack of manufacturing infrastructure in the UK to do this and getting different experts together speaking the same 'language' to push things forward. Opportunities included: collaboration to break the mould on how we traditionally make electrical machines (the example of a recent project with the AMRC and Magnomatics was given); lightweighting but adding extra functionality, reducing time for prototype manufacturing to full scale, optimising the early stages of design of the EM and groups like the FEMM hub bringing different experts together. Discussions then touched on design for disassembly, sustainability which included understanding what the materials within the EM are capable of in the future, condition monitoring over the life of the machine, best practices and lamination stamping. |

Over 50 academic staff, PGR students and PDRAs attended this academic event. The first keynote of the event was delivered by Prof. Zi-Qiang Zhu on electrical machines in electric vehicles; Various types of torque production mechanisms were reviewed before a demonstration of how to generate ideas for new machine topologies. Hub Director Prof. Geraint Jewell then made a keynote speech on a review of advances and challenges in electrical machine manufacture. He described the background of a limited breakthrough in materials for the active parts of electrical machines in recent decades, the presentation reviewed the potential for increasing machine power density by improved thermal performance and light-weighting of structural elements. |

This included Professor Koen Lamberts, President and Vice-Chancellor, at the University of Sheffield together with leading academics and industry figures from Rolls-Royce, Airbus, Siemens-Gamesa, GKN Aerospace and funding partners. The attendees at the hub launch heard presentations from the FEMM Hub industrial and academic partners on the opportunities and challenges in electrical machine manufacturing and the research activities proposed to address and overcome these challenges. They also participated in networking sessions and attended demonstrations of new industrial digital technologies within the advanced manufacturing facilities of the AMRC's Factory 2050. |

Delegates had the opportunity to listen to keynote speakers, such as Louise MacGregor, Head of Circular Economy, Zero Waste Scotland, share their experiences and opportunities on how you can benefit from adopting more sustainable processes in manufacturing, the supply chain, and usage of products and services. A series of breakout sessions introduced practical concepts associated with carbon reduction in businesses, opportunities for training, and new industry sectors. FEMM Hub project lead Jill Miscandlon and Leigh Paterson concluded the day with their session titled "Opportunities in Electrification Manufacturing" which was well received by the audience. |

| Results and Impact | The one-day course was intended to provide an introduction to electrical machines for Hub academic / research staff, Hub PGRs and individuals from Hub partner companies. It was attended by 32 delegates including several RAs from the hub and engineers from companies such as Romax, Dyson, NPL, Rolls-Royce, Siemens Gamesa and Protean Electric. Although starting from an introductory level, there was sufficient content at an intermediate level to be of value to participants with some background in electrical machines. Course description: Starting from the basics of electrical machines, including aspects such as the anatomy, construction and fundamental operating principles, the course will develop and understanding of the operation of different types of machines (induction, DC, permanent magnet, wound-field synchronous and reluctance machines). The course will cover loss mechanisms and thermal behaviour in machines. Although the course will not cover design methodologies per se, the various electrical / thermal / techanical / manufacturing trade-offs will be discussed and illustrated via case studies. The course will touch on the role of power converters in terms of their basic functionality as viewed from a machine perspective. |

In his talk he discussed how his work on the robotic coil winding brings the benefits of automation to lower volume coil manufacture with the potential of offering several advantages, firstly in reducing costs through improved productivity, but also in providing increased process reliability and greater traceability for high performance applications. The conference has expanded the FEMM Hub network of connections with engineers, researchers and suppliers in the electrical machines field which will ideally evolve into fruitful collaborations to help us drive the electrical revolution in the UK. |

| Results and Impact | Three of our PhD students - Charlie Scott, Leigh Paterson and John McKay - each presented at the UK Magnetics Society Virtual Conference 2020. As a result of the Covid 19 pandemic, this conference was moved online. The conference offered a platform to students working in magnetics related subjects to talk about their research and work. The students also engaged in several talks from academics and industrialists which included FEMM Hub investigator Professor Barrie Mecrow. |
