Abstract
SUSTAIN is an ambitious collaborative research project led by the National Steel Innovation Centre at Swansea University to transform the productivity, product diversity and environmental performance of the steel supply chain in the UK. Working with Warwick Manufacturing Group and the University of Sheffield, the SUSTAIN Manufacturing Hub will lead grand challenge research projects of carbon neutral steel and ironmaking and smart steel processing. Carbon neutral steel making will explore how we can transition the industry from using coal as its primary energy source to a mix of waste materials, renewable energy and hydrogen. Smart steel processing will examine how digital technology and sensors can be used to increase productivity and also explore how a transformation in the way in which steel is processed can add significant value and create new markets, in particular construction, whilst expanding the opportunities afforded by advanced steel products in the electrification of vehicular transport. The UK steel businesses cover different market sectors and are all engaged in this project committing >£13M in supporting funds. Tata Steel lead work on strip steel products used in automotive (inc electrical steels for generators and motors construction) and packaging applications. British Steel produce long products for key sectors such as rail transport and construction. Liberty Specialty produce unique steels for sectors such as aerospace and nuclear power, Sheffield Forgemasters manufacture products for power generation, defence and civil nuclear industries, and Celsa make section steels and reinforcement primarily for construction. This represents a key element of advanced materials that underpin a large proportion of the UK manufacturing sector. The increasing diversity and lower carbon intensity of UK made steel products together with greater productivity and efficiency will thus benefit the whole of UK manufacturing and create opportunities for manufacturing to make inroads into traditional areas for example by driving offsite manufactured construction alternatives to traditional low skill labour intensive routes. Steel is the world's most used and recyclable advanced material and this project aims to transform the way it is made. This includes approaches both to use and re-use it and harness opportunities to turn any waste product into a value added element for another industry. To illustrate, a steel plant produces enough waste heat to power around 300,000 homes. New materials can trap this heat allowing it to be transported to homes and offices and be used when required without the need for pipes. This then makes the manufacturing site an embedded component of the community and is clearly a model applicable to any other high energy manufacturing operation in other sectors. We will at each stage explore how our discoveries in transforming steel can be mapped onto other key foundation materials sectors such as glass, petrochemicals and cement. Implementation of the research findings will be facilitated via SUSTAIN's network of innovation spokes ensuring that high quality research translates to highly profitable and competitive processes.
Planned Impact
Industrial Impact: The six principal steel companies in the UK are aligned to support and implement the outputs of this ambitious programme and have committed almost £8M in support covering staff secondments, funded research positions, PhD and academic sponsorship and trial costs. It is also endorsed by the pan industry Steel Council. The effect on the wider manufacturing base of reducing the carbon intensity of steel production has massive value as do new steel products and processes that support key sectors requiring transformation including electrification of transport and manufactured buildings. We believe this will seed transformative growth in the UK manufacturing base as a whole and the grand challenge themes not only support steel but other foundation materials supply chains (glass, petrochemicals and cement) making the application of the research have truly global potential. These impacts will be realised via a structured approach to innovation that draws on transformative research in the hub and from the wider international academic community. SUSTAIN has a clear strategy for accelerating these impacts via the innovation hubs with SPECIFIC, WMG HVM Catapult and the Henry Royce Centre facilitating pan-supply chain innovation and the Materials Processing Institute upscaling novel processes. This will ensure sustainability for the industry, de-risking the processes by identifying technical pitfalls and future markets whilst bridging the valley of death.

The ambition of SUSTAIN is to create an opportunity of radically reducing carbon emissions from production. With the traditional iron ore to steel route leading to around 2 tonnes of carbon dioxide released per tonne of steel, the opportunities for substantial carbon savings from the industry are clear since the projected demand for steel in the UK by 2020 is forecast to increase to 11Mt/y. This will represent a significant UK opportunity which, if successful, can be used globally in both developed and emerging economies allowing economic growth and global carbon emissions to be decoupled.
Economic Impact: The steel manufacturing sector supports 31,400 high skilled jobs in the UK. The ambition of this project is to create new opportunities that will allow the sector to grow to 35,000. The establishment of the NSIC at Swansea and the associated automotive focused hub at WMG has created 90 jobs in Tata alone within a newly re-invigorated R and D function and an additional 700 technical apprentices have been appointed within the sector in the last year. The recent Grant Thornton report into the future of the sector has identified potential to grow the GVA of the steel industry from £1.2bn to £2.4bn. This will require detailed research and training to be delivered by the UK HEI sector and SUSTAIN is the nucleation point for starting this ambitious delivery plan.

| Description | A highlight of the last year for us was the 2024 SUSTAIN Conference, held at Swansea University's Bay Campus in July 2024. The event brought together over 110 representatives from academia, industry, NGOs, and supply chain partners to explore the latest innovations in the UK steel sector. This three-day event marked the largest in-person gathering hosted by the Hub to date, aimed at raising awareness of ongoing research and fostering collaboration across the industry. There are plans in place for the next conference, which will be in Spring 2026. This will be a celebration event of all the fantastic work that has been carried out in the last 7 years. In the last year, our new Tasks have really gained momentum, and research is now in full swing. These include sustainable product metallurgy, decarbonised iron making, life cycle analysis and semantic digital technologies to help interface AI into steelmaking. Tasks are integrated into Themes that enable tighter relationships with industrialists beyond those already engaged on the project. These are now supported by the introduction of quarterly Theme Review meetings, allowing more frequent, more technically focussed updates to these groups. This fit between our twice-yearly internal conferences where our invited academic and industrial communities have the opportunity to meet face to face, and our advisory board review Task progress. This is reinforced by workshops (e.g. Upscaling trials with MPI and Life Cycle Analysis) and our "Inreach" initiative which promotes new idea generation guided by internal and invited external speakers. Over the last year, SUSTAIN ran its final Feasibility and Early Career Researcher Calls. In the latest Feasibility Study Call (2024) three projects were funded at around £100K each. Tasks 21-23 represent these new Feasibility Study projects, which are either now underway or commencing shortly. We are delighted to welcome our new Hub with researchers from the University of Bristol, Coventry University and the University of Birmingham. In the latest Early Career Research Call (2024), four projects have been funded at around £50K each. These projects are now either underway or commencing shortly. We have engaged internationally through visits to United States and Canada (scrap processing and steelmaking manufacturing sites), India (including Tata Steel Ltd production sites and multiple R&D facilities, IIT Madras and IIT Bombay) and Poland (including KTH Krakow and scrap processing manufacturing sites. This has resulted in increased international visibility and impact of the work of SUSTAIN. Additionally, Hub members have presented at prestigious international conferences e.g. 2nd European Green Steel Summit (Germany), World Conference on Non-Destructive Testing (South Korea), Computability in Europe (Netherlands), COP29 (Azerbaijan) and 23rd International Conference on Machine Learning and Application (USA). |
| Exploitation Route | Research outputs have been used in the last year by major steel manufacturers in the UK to inform their decarbonisation and associated investment plans, including Tata Steel and British Steel. Plans at Tata Steel's Port Talbot site for an Electric Arc Furnace are progressing, it has been announced that planning permission has been granted for this to go ahead. SUSTAIN's research and established expertise has been applied extensively in the last year to support policy development and has been taken forward by various government departments, NGOs and trade bodies. Our higher TRL activities are really starting to flourish at this stage of the project, and we have worked closely with technology suppliers and manufacturers to upscale our research as evidenced by our collaboration between SUSTAIN the University of Sheffield and AESSEAL on the development and construction of a pilot scale low energy CO2 capture system. The system has been demonstrated at industrial scale at Liberty Steel's Brinsworth Steelworks and British Steel's Scunthorpe works. The technology has been commercialised through a university spinout company, and through the Innovate funded Flue2Chem project SUSTAIN is exploring linking supply chains between the steel and chemicals sector. The RECTIFI project within Swansea University has aligned with SUSTAIN to inform national Scrap standards via a Department of Business and Trade scrap working group. This work has been addressing multinational resource management issues (through a UN Expert Group on raw materials) and industrial investment from EMR. Through our upscaling fund with the Materials Processing Institute, we are providing funding for three of the technologies under development in SUSTAIN to be trailed at a larger (multi-tonne) scale. These three trails will be commencing very shortly and will hopefully enable the technologies to continue to move through the TRLs. Work in the digital space is being taken forward as part of The Manufacturers Information Hub (MIH), which aims to enable external product information flows. Currently, each manufacturer must produce their own database, which is costly and requires a high degree of coordination. The MIH will act as a conduit and integrator to connect existing platforms and manufacturers together. There are currently over 15 European companies participating in this project. Over the last year, work on Carbon Capture Utilisation and Storage (CCUS) unit at the University of Sheffield from Task 1 and Task 15 has continued. To maximise efficiency in development, the team at the University of Sheffield have collaborated with the Innovate UK-funded Flue2Chem project to accelerate the development of the catalysts, conversion and reactor system. Flue2Chem is coming to an end at the end of March 2025 and so all effort after this date will focus on the operation and optimisation of the SUSTAIN reactor system. Safety protocols have now been established in the system, and it is ready to begin the testing campaign. The team have also demonstrated the capture and liquefaction of carbon dioxide from a live power station and its use in the synthesis of a synthetic transport fuel. The work in Taks 8, focussing on Sensor Technology is also progressing to implementation. The team secured SUSTAIN Technology Translation Funding in 2022 and recently received additional funding through a High-Value Manufacturing (HVM) Catapult-funded project. This has meant that two EM sensor array systems have been manufactured to be installed at Liberty Steel (narrow strip mill) and British Steel (rod mill) in Spring 2025. The installation will provide real-world testing in an operational steel mill environment for the prototype sensor array and generate significant industrial data, which will be assessed within the project for in-situ real time phase transformation assessment. |

| Description | Steel is a key enabler of modern living standards and transportation, however the nearly 2Bn tonne global demand for this ubiquitous material generates huge amounts of greenhouse gases. Managing the embodied energy in materials is key to the future of the UK's decarbonisation strategy. Hence, sustainable, energy efficient produced steel is an important decarbonisation tool when complemented by an emphasis on steel's value in use, prioritising where possible maintenance and life extension over recycling. It has been working increasingly with upstream suppliers and technology providers to implement this understanding at higher TRLs as evidenced by its portfolio of aligned innovation funding with a range of new partners. Through SUSTAIN, the main UK Steel producers are regularly meeting to discuss how 2050 targets to make carbon neutral iron and steelmaking and resource-efficient UK steel supply chains can be met through combined sector effort and have recently refreshed their priorities for the coming years. Attendance at the Iron and Steel Board, UK Steel R&D Committee, Government Roundtables and regularly feeding information into Welsh and UK Government Parliamentary Committees ensures that SUSTAIN is starting to influence the future direction of de-carbonising the steel industry in the UK. Currently, we are engaging with the newly formed Steel Council, who are working towards the publication of a UK Steel Strategy later this year. SUSTAIN and our partners are working to provide responses to the aligned open consultation around this to help shape the future of steelmaking in the UK. In February 2025, the Welsh Government announced £8 million for Port Talbot growth and regeneration project. The South Wales Industrial Transition from Carbon Hub (SWITCH) project is heavily aligned to SUSTAIN, and will redevelop a four-acre site at Harbourside, Port Talbot which will include the construction of additional shared space, undertake flood mitigation and the provision of specialist equipment. This investment will help establish an Innovation District in Port Talbot. This new project will support more than 100 jobs and eventually generate more than £87 million for the South Wales economy. The network has provided funding for small feasibility studies. Over the Hub duration, five £50K and three £100K feasibility studies have been commissioned, with the final three due to be completed by July 2025. It also has a Technology Translation Fund which has been used to accelerate ideas to market including two different sensor technologies and a carbon capture system. All of these activities have drawn in additional non-academic partners who have benefited from their engagement in the program. SUSTAIN also provides mentoring and collaborative opportunities for early career academics within the UK Steel fraternity, access to innovative SMEs and wider funding opportunities within the UK framework. To date, there have been four ECR calls with fifteen awards won. The true impact of these ECR calls will continue to be monitored, however we are delighted to report that the recipients of our first round of ECR funding (2020) are all making great progress in their academic careers. Dr Peng Gong has now secured an EPSRC Fellowship and is currently a Lecturer in Metallurgy at the University of Manchester. Dr Stephen Spooner has secured further funding from TFI Network+, Innovate UK and most recently SUSTAIN's Feasibility Study Call, and is currently working as an Associate Professor at Coventry University. Dr Lei (Frank) Zhou has also secured further funding through the TFI Network+ and submitted an EPSRC Fellowship application and is now an Associate Professor at Warwick Manufacturing Group. Over the last year, the team has continued to organise and support the delivery of online and in-person outreach and engagement events for schools and families. In total, we have interacted with well over 1,500 students and families in the last 12 months. Highlights have included: • Continuing to collaborate with the Discover Materials working group to introduce and inspire school pupils and teachers to find out more about Materials Science & Engineering through events including Cheltenham Science Festival, and publishing in The Association for Science Education Journal • Hosting a hand on stand at Swansea Science Festival, showcasing heat storage technologies, microscopy and spin coating techniques. • Involvement in the "Discover Engineering Festival" hosted by Swansea University and funded by The Ironmongers' Company, running a workshop introducing pupils to the concept of Circular Economy using Lego cars. • Worked with the Energy Warriors group to deliver three online workshop sessions to schools in South Wales The SUSTAIN Principal Investigator is the director for steel within a newly established UN backed International Centre of Excellence in Sustainable Resource Management (ICE-SRM) in the circular economy. Having opened formally in April 2024, the centre comprises five institutions: University College London (UCL), University of Exeter, Brunel University London, Swansea University and the British Geological Survey. Co-ordinated by a Government-funded UNECE research manager based in Geneva, this coalition will leverage their expertise to explore circularity in areas such as metals, construction and critical minerals to develop effective data, technological innovation, finance models and policy. The five participating institutions have together contributed £1.85 million to fund the centre's technical activities. |

This media work demonstrated how SUSTAIN and the team at the University of Sheffield created a carbon capture system that does not use environmentally hazardous chemicals and is much cheaper and smaller than other carbon capture technologies. | Results and Impact | Inspiring the next generation of manufacturing leaders in South Wales South Wales school pupils recently had the chance to learn about Sustainability and Manufacturing in South Wales and an event hosted at Swansea University. On July 2023, Swansea University welcomed the Engineering Development Trust (EDT) to deliver the first South Wales Challenger Day workshop on Innovation and Sustainability, funded by Innovate UK. A total of 80 students from Llangatwg Community School, Bryn Celynnog School, Ebbw Fawr Learning Community, Olchfa School and Willows High School took part in the event. Pupils were joined by industrial representatives from Vale Europe and Tata Steel UK at the event which was held at Swansea University Bay Campus, sponsored by the Transforming Foundation Industries Network+ and the SUSTAIN Future Steel Manufacturing Research Hub. The event, developed by the Engineering Development Trust, introduced pupils to the foundation industries and examples of why they are so crucial in South Wales through a series of fun activities. Pupils learned about what fossil fuel are and how they are impacting climate change, as well as some of the option local industries are considering to decarbonise their operations. |

| Results and Impact | Dr Richard Curry presented on Novel Research into the Decarbonisation of Integrated and EAF Steelmaking Plants SUSTAIN was invited to give a 15 minutes talk about the expertise of SUSTAIN and the work the Hub has done around innovation and best practices in the metals space, covering energy efficiency/decarbonisation/innovation within iron and steel production. It should be an excellent opportunity to showcase some of your work and capabilities, and engage with leading stakeholders from across India. Background: Carbon Trust is currently delivering the ASPiRE India programme for the UK Foreign, Commonwealth, and Development Office (FCDO), currently focused on developing energy efficiency and decarbonisation knowledge within the Indian iron and steel sectors. A key focus of the programme is the facilitation of opportunities for UK and international organisations interested in sharing their industrial energy efficiency/decarbonisation experiences and knowledge with Indian industrial stakeholders, and explore partnership opportunities where relevant. In partnership with the Indian Bureau of Energy Efficiency (BEE), we are delivering an industry best practices workshop on energy efficiency and decarbonisation for the Indian iron and steel sectors, on Wednesday 19th April 2023. This will be attended by the majority of leading organisations within Indian iron and steel production, discussing progress, challenges and knowledge sharing from international best practice on industrial decarbonisation and energy efficiency within the sector. The event is an in-person workshop, hosted by Goadawari Power and Ispat Limited in Raipur India, and will have a virtual session for UK and international organisations with relevant expertise to present to the Indian sector. It was an amazing experience for our researchers to convene with over 200 representatives from 14 different research centres in the UK. The conference covered a wide range of topics, from EDI to Public Engagement, Net Zero Buildings to Multidisciplinary Research and so much more. Several of our core and ECR funded researchers took the opportunity to participate in the poster reception and share their work with the community. | Results and Impact | On 21st-22nd February 2025, Rob Gibbs attended Festival of Tomorrow in Swindon. As part of the Discover Materials stand, he presented the outreach activity he has developed with the Materials Made Smarter project on how computer vision and machine learning can be used to recognise different materials to make recycling easier. The event was great fun and over the two days more than 850 visitors came to the stand to learn about materials science, separation, characterisation and testing of materials. The demonstration worked at many levels and fit well with the other activities on the stand. Early primary school age children were excited to place different objects in the photobooth and see what the machine recognised them as, older secondary school age learners appreciated that the project was built on a small readily available computer using Python code that they themselves were familiar with and could achieve, and the adults appreciated the recent advances in smart sensor technologies and the real-world industrial application. Several teachers attended the event and were excited about how they could bring the work to the classroom. If it is possible, future work could include porting the demonstration to a pack that could be downloaded onto existing school computers to teach about computer vision. The demonstration is currently heavily tied to the Jetson hardware and Jetpack environment so this is not a trivial aim, but worthwhile. Overall, the demonstration prompted conversations with all visitors about the real world applications of computer vision to industrial sorting and about the machine learning specific concepts of the probabilistic nature of categorisation, reaction to new data, transfer-learning, re-training and feature extraction. |

The gist from the symposium: The key to decarbonising homes is via heating. The biggest challenge is the cost/funding required to optimise the heating system (through insulation, heating system upgrade, alternative heating source, regular maintenance etc.). Reduce flying first and defossilize later are vital strategies for a sustainable aviation industry. I love the insight that people will opt for train travel (which obviously is more environmentally friendly) if the cost is cheaper than the flight. Again, cost is a hurdle. Air pollution has impacted human health on many scales. So touched to hear the personal story from one of the panels Rosamund Debrah that the daughter had "excessive air pollution" written as the cause of death on the birth certificate, which makes the message of the urgency for clean air is powerful. News have a powerful impact to convince public on critical climate issues. However, are we focusing on something because it's a hot topic, because the impacted creature is beautiful (e.g., butterfly), or because the issues are really urgent? Responsible news reporting is crucial. |

| Results and Impact | LCA workshop - brought together academics and industrialist from across the SUSTAIN Hub to hear more about LCA. Run by Richard Thackray & Edis Glogic. This workshop was a great opportunity for participants to learn or improve existing knowledge of this very important tool used by industry and research for analysis of environmental performance of technologies. LCA can be used to significantly improve understanding of the impact of our efforts towards decarbonization and sustainable steel production in the UK. This workshop provided an overview of Life Cycle Assessment (LCA) to non-LCA practitioners and equipped attendees with an understanding of the methodology, application, data and resources needed to carry out an LCA. This improved understanding of how an LCA can be developed in the context of attendees' own work and what steps, time and data are needed to carry out the assessment depending on the scope of the analysis and the level of detail. Participants gained insights into the following topics:· Background of LCA: sustainable development, life cycle thinking, guiding standards and institutions · LCA methodology: main features, structure and modelling · Time, steps and resources needed to carry out an LCA · Methodological and practical challenges and modelling choices · Data needs for LCA and data collection methods · LCA research in the steel industry |

| Results and Impact | "Presentation at East Midlands Materials Society Nov 2022, ""Magnetic NDT for Microstructures in Steels"" A talk by Dr Lei (Frank) Zhou, WMG, Advanced Steel Research Centre (ASRC), University of Warwick. Synopsis Globally steel is the most used material by value and the second most used by weight (after concrete) due to its excellent physical and mechanical properties. The superb properties of steels are controlled by microstructural parameters developed by their chemical composition and thermo-mechanical processing but largely checked post-processing and destructively. The application of non-destructive testing (NDT) for steel microstructures can significantly benefit steel processing and their applications by optimisation of processing parameters and lowering the energy usage, achieving desired microstructures with less alloying, allowing greater recovery of downgraded products, and increasing the range of applications met by a grade to improve recyclability. The talk discussed several Magnetic NDT sensors that are used online for in-situ monitoring of phase transformations and offline measurements for precipitation in power generation steel, decarbonisation in rails and potential in residual stress measurement. " |

| Results and Impact | Make UK conference 2024 27th Feb There were lots of interesting perspectives on manufacturing in the UK, and lots of representatives from government in attendance. Minister of State for Industry and Economic Security, Nusrat Ghani mention SUSTAIN in her speach as a key project for UK manufacturing in general. There was lots of engagement with end users of steel and interest in SUSTAIN. Cam participating in breakout session titled "UK Steel - Securing our supplies - Is the UK sitting on a materials goldmine?". Professor Pleydell-Pearce shared key technical insights and highlighted the UK's competitive advantage in having access to an abundance of scrap with a high proportion of good quality ferrous content. Innovations in scrap segregation, as well as the steelmaking process itself, could unlock much more than what is currently accessible. RC session: our colleagues from the Geological Society managed to get someone from the Innovate UK Transforming Foundation Industries Challenge to cover the 'middle' of the steel lifecycle, and IOM3 are finalising who covered the raw material aspects. c. End-of-life, recovery, closing the loop - SUSTAIN SUSTAIN were invited to the in Science Council Climate change conference to present on the UK's status and opportunities wrt circularity. The audience consisted mainly of officials from the Science Council member organizations and government representatives. The circularity work within SUSTAIN and the iSPACE project was received extremely well, with representatives from the geology society being particularly interested in the wealth of high value and industry critical materials that are currently lost to industry and the economy given current recycling practices. |

| Results and Impact | SUSTAIN's FREE virtual conference, taking place on 1st & 2nd December, aims to raise awareness of the ongoing work in the Hub; how the research is supporting the steel industry and its supply chains in the UK, and to share best practice. The event will comprise of talks related to the five SUSTAIN themes from both internal and external experts, accompanied by interactive workshop sessions. SUSTAIN conference highlights: • Talks from experts across the five SUSTAIN themes • Interactive workshops • Online chat with experts from academia and industry • Access to Virtual exhibitor booths • Downloadable resources Over 300 people registered to attend the event, with around 200 who attended on the two live days. The audience rated the content of the conference 8/10 and gave the event an average rating of 4.3/5. 47 companies were represented at the event, with particpants attending from 10 different countries. From our post event survey, it was found, that of those who made new connnections, 80% said they were likely to go on to collaborate with thier new connections. The event has led to a significant increase in traffic to the SUSTAIN website. Many of the talks form the conference have now been published on YouTube, attracting over 350 combined views in the first week after publishing. 13 Hub members presented/chaired/spoke on panels during this event |

The children then completed an activity in the classroom, building voltaic piles from copper coins and zinc washers, to illuminate an LED bulb. There were lots of questions from the classes about engineering, batteries, IWD and why Becky likes engineering. There were 6 classes attending, around 250 pupils in total, from school years 5/6, including: Grange Primary, Newton Primary (x2), Dunvant Primary (x3), St Helen's Primary (x3), Penclawdd. |
