Transforming the Foundation Industries Research and Innovation Hub (TransFIRE)

Abstract
The Transforming the Foundation Industries Challenge has set out the background of the six foundation industries; cement, ceramics, chemicals, glass, metals and paper, which produce 28 Mt pa (75% of all materials in our economy) with a value of £52Bn but also create 10% of UK CO2 emissions. These materials industries are the root of all supply chains providing fundamental products into the industrial sector, often in vertically-integrated fashion. They have a number of common factors: they are water, resource and energy-intensive, often needing high temperature processing; they share processes such as grinding, heating and cooling; they produce high-volume, often pernicious waste streams, including heat; and they have low profit margins, making them vulnerable to energy cost changes and to foreign competition.
Our Vision is to build a proactive, multidisciplinary research and practice driven Research and Innovation Hub that optimises the flows of all resources within and between the FIs. The Hub will work with communities where the industries are located to assist the UK in achieving its Net Zero 2050 targets, and transform these industries into modern manufactories which are non-polluting, resource efficient and attractive places to be employed. TransFIRe is a consortium of 20 investigators from 12 institutions, 49 companies and 14 NGO and government organisations related to the sectors, with expertise across the FIs as well as energy mapping, life cycle and sustainability, industrial symbiosis, computer science, AI and digital manufacturing, management, social science and technology transfer. TransFIRe will initially focus on three major challenges:
1 Transferring best practice - applying "Gentani": Across the FIs there are many processes that are similar, e.g. comminution, granulation, drying, cooling, heat exchange, materials transportation and handling. Using the philosophy Gentani (minimum resource needed to carry out a process) this research would benchmark and identify best practices considering resource efficiencies (energy, water etc.) and environmental impacts (dust, emissions etc.) across sectors and share information horizontally.
2 Where there's muck there's brass - creating new materials and process opportunities. Key to the transformation of our Foundation Industries will be development of smart, new materials and processes that enable cheaper, lower-energy and lower-carbon products. Through supporting a combination of fundamental research and focused technology development, the Hub will directly address these needs. For example, all sectors have material waste streams that could be used as raw materials for other sectors in the industrial landscape with little or no further processing. There is great potential to add more value by "upcycling" waste by further processes to develop new materials and alternative by-products from innovative processing technologies with less environmental impact. This requires novel industrial symbioses and relationships, sustainable and circular business models and governance arrangements.
3 Working with communities - co-development of new business and social enterprises. Large volumes of warm air and water are produced across the sectors, providing opportunities for low grade energy capture. Collaboratively with communities around FIs, we will identify the potential for co-located initiatives (district heating, market gardening etc.). This research will highlight issues of equality, diversity and inclusiveness, investigating the potential from societal, environmental, technical, business and governance perspectives. Added value to the project comes from the £3.5 M in-kind support of materials and equipment and use of manufacturing sites for real-life testing as well as a number of linked and aligned PhDs/EngDs from HEIs and partners This in-kind support will offer even greater return on investment and strongly embed the findings and operationalise them within the sector.

Creating New Materials and Process Opportunities (WS2): • Exploration of industrial symbiosis opportunities through workshops, fostering collaboration among stakeholders and promoting resource efficiency across sectors. • New products from waste streams, for example composite footwear from waste plastic, alkyd paint, sustainable latex etc. • Implementation of a techno-economic approach to analyse the work in technical working groups (TWGs), facilitating knowledge sharing among industry stakeholders. Working with Communities (WS3): • Engagement with multiple stakeholders across the UK, including circular economy groups, community organisations, and councils, to identify opportunities for collaboration and economic development. • Mapping of contacts and assessment of locations for potential opportunities, such as heat, power, and skills, contributing to the revitalisation of local economies and fostering community resilience. • Investigation of barriers and opportunities for collaboration between foundation industries and local communities, leading to insights into infrastructure development and long-term agreements. • Promotion of peer-to-peer learning and user journey interviews, fostering knowledge exchange and collaboration between academia and industry, while driving innovation in sustainable development. Equality, Diversity, and Inclusion (EDI): • Development of a Maturity Model for EDI: This model is a crucial tool for assessing and improving EDI practices within the FIs. It provides a structured approach to understanding current EDI levels and guiding future progress. • Creation of the TransFIRe EDI Strategy: Drafting and circulating this strategy signifies a comprehensive roadmap for addressing EDI challenges within the FIs. It sets out a vision, principles, and governance framework for guiding their EDI efforts. • Establishment of the EDI Playbook: This resource provides practical guidance and case studies for organisations within FIs and beyond to enhance equity, diversity, and inclusion in their teams. It serves as a valuable tool for implementing EDI initiatives. Technical Working Groups and Case Studies: • Sharing of best practices at technical working group meetings • Collaboration with various industrial partners from across the foundation industries to address specific challenges and opportunities. • Collaborative projects and case studies aimed at exploring sustainable solutions, from alternative raw materials to energy-efficient processes and sustainable waste management practices. The TransFIRe project largely met its award objectives, successfully developing sustainable practices and innovations across the foundation industries. It effectively integrated various industries, fostered private and public sector collaboration, and emphasised community engagement. 1. Innovation and Efficiency (WS1): The objectives of fostering innovation and increasing efficiency within the UK's foundation industries have been notably met. WS1's focus on identifying improvement areas and best practices can lead to cost reductions, optimised resource utilisation, and enhanced overall performance. 2. Techno-Economic Advancements (WS2): WS2 has made progress in driving innovation and competitiveness by focusing on industrial symbiosis opportunities, new materials, and methods. This workstream's approach aligns well with the award's objectives of promoting sustainable development and economic viability. 3. Community Engagement and Economic Development (WS3): WS3's efforts in engaging with stakeholders and fostering local business ecosystems in regions like England and Scotland are very much in line with the award's goals. This workstream has been successful in creating collaborative opportunities and understanding barriers to reusing heat. |
Exploitation Route | The findings from the TransFIRe project can be advanced by: • Industry Leaders: Implementing sustainable practices and technologies in their operations. • Policy Makers: Using the insights to shape environmental and industrial policies. • Researchers: Furthering the studies to refine the methodologies and advance the TRL level for example via the Foundation Industries Sustainability Consortium (FISC). • Community Organisations: Utilising the collaborative models for local sustainable development initiatives. • Funding bodies (EPSRC, Innovate UK): Incorporating the findings into research priorities for example how can our industrial symbiosis dataset (of more than 350 synergies) be exploited to encourage practical uptake. |

A summary of how the findings from TransFIRe have been used is below: • Public Sector: Influencing policy-making and environmental regulations, aiding in developing sustainable practices in foundation industries. • Private Sector: Promoting industrial efficiency and innovation, leading to cost savings, increased competitiveness, and sustainable growth. • Third/Voluntary Sectors: Enhancing community involvement in sustainable initiatives, fostering local development and environmental stewardship. • Academia and Research: Contributing new knowledge, shaping future research agendas, and driving innovation in sustainable technologies. To achieve its impact, the TransFIRe project overcame challenges such as: • Cross-Sector Collaboration: One of the main challenges was fostering collaboration across the foundation industries. • Technology Adoption: Encouraging industries to adopt new technologies and practices, particularly where significant upfront investment is required, was/remains a significant hurdle. • Data Collection and Standardisation: Collecting comprehensive and standardised data across different sectors for accurate benchmarking and analysis was a complex task. • Addressing the long-term agreements required for infrastructure developments, such as heat networks, posed challenges, as companies typically have shorter-term focus on reducing resource use. Bridging the gap between short-term company goals and long-term infrastructure projects require innovative solutions and sustained engagement with stakeholders. • Navigating the relationship between global corporate decision-making and local community interests presented challenges, particularly in rural contexts where industries are closely tied to local communities. Balancing the needs of corporations with the interests of local communities is a challenge. There has been significant impact within academia, for example the nucleation of new research areas. Within academia, the project has catalysed the emergence of a new research area focused on sustainable manufacturing and resource efficiency within the foundation industries. By integrating concepts from environmental science, engineering, economics, and policy studies, the project has created a multidisciplinary research framework that is attracting interest and leading to innovative research directions nurturing collaborations between academia and industry. The project's innovative methodologies and approaches have inspired further research initiatives aimed at addressing sustainability challenges across various industries. This includes studies on energy optimisation, circular economy principles, and sustainable supply chain management. Our interactions with industry and our work on Equality, Diversity, and Inclusion (EDI) has clearly shown a skills gap in the foundation industries. A dedicated Industrial Doctoral Training Centre for the Foundation Industries would be pivotal in developing a new generation of researchers and professionals with interdisciplinary expertise, crucial for addressing the specific challenges of these industries. It would also enhance academic-industry collaboration and ensure the effective translation of cutting-edge research into practical, industry-relevant applications, driving innovation and fostering inclusive growth in these sectors. |

This prevents it from causing damaging algal blooms which can suffocate local ecosystems. This innovative 'SuPR Loofah' treatment system will place micro-algae on a loofah material, and use this to capture phosphorous from wastewater. As well as being a more affordable and sustainable process to wastewater treatment, this world-leading circular approach will generate a vital form of phosphorous which can be used as fertiliser. |

PI Contribution | Ceramics Technical Working Group meetings As an energy intensive industry that has traditionally relied on fossil fuels, the challenge to decarbonise, be that through electrification, substituting natural gas with hydrogen, or using alternative raw materials, is a sizeable one. The avoidance or capture of process CO2 emissions will require a huge amount of research and development. Wienerberger also wishes to take full advantage of any opportunities to become more integrated into the UK's vision for a circular economy, including the use of waste materials for both fuel and raw material substitution. We are aware that many of these challenges are common across the foundation industries and so the opportunity to participate in such cross-sectoral initiatives are particularly welcome. Wienerberger is able to support the work by providing access to experts, operating data and other intellectual property as well as potential access to clay and concrete brick/ tile manufacturing sites across the UK. As part of our business strategy, we see the need to support research that both identifies possible synergies across sectors to help make a more circular economy across the foundation industries a reality and that also support the development of innovative manufacturing technologies. These will result in both the creation and safeguarding of jobs in the foundation industry sectors as well as their competitiveness in the wider economy. This Hub therefore complements our current strategy, interests and research needs. Specifically, we believe that the outputs of this research will support the aims of the ceramics sector to decarbonise and increase energy efficiency, in accordance with the government 2050 NetZero targets. |

Description | SYNERGie® software hosts information for over 100,000 resources from 34,000 organisations across 23 countries on 6 continents; resources and organisations on the platform are growing at 10% per year. Quantified impacts in England alone include 42 million tonnes carbon avoided whilst achieving over £1 billion cost savings and, £1 billion revenue generation. The advisor function running in the background accesses a library of past successes to present the user with automatic, evidence-based solutions without having to search manually. SYNERGie® has been used by many industry sectors and facilitators to advance resource efficiency, bringing cost savings, reducing supply risks and improving environmental sustainability. A version of the software has been developed for TransFIRe where our industrial partners and other interested parties can upload information about their resources (WANTs & HAVEs). Its primary function is to overcome information barriers: the lack of knowledge within one company or sector about opportunities within another company or sector to move the (waste) resource up the value chain and keep it in productive use for longer. A categorisation system for non-material resources is included to enable the reuse of equipment and other non-waste assets. |

Results and Impact | In our workstream 2, TransFIRe (with International Synergies Ltd) held its first industrial symbiosis workshop which brought together around 50 participants from 30+ organisations. The aim of this session was to bring together the six foundation industries, with representation from their respective supply chains, to identify opportunities for industrial symbiosis. Companies provided information on their resources ("Haves" i.e. wastes and by-products on offer, and "Wants" i.e. resources to feed into manufacturing processes) which were presented at the workshop (imagine an auction). The output has been a significant number of industrial symbiosis synergies, some quick wins and other longer term innovation opportunities, which have now been prioritised by the TransFIRe team. All will have the potential to reduce cost, cut carbon emissions and reduce waste disposal and several are currently being taken forward and developed by the TransFIRe team in close collaboration with our project partners. A software platform SYNERGie4TransFIRe has been developed based on ISL's innovation award-winning software platform, SYNERGie®. The software serves as an inventory system for company resources (HAVES and WANTS, quantities available and their locations) and is being used for identifying synergies for within and between foundation industries and other sectors. Out of the 172 resources presented, 83 ideas (potential synergies) were generated! |

Results and Impact | There is considerable discussion in policy forums regarding the transition from the traditional linear to a circular economic approach. Today, the circular flow of income shows financial and non-financial interrelations between economic agents (e.g. firms, households and state) and the natural environment through green GDP and satellite accounts. Efforts have focused on eliminating waste production from these agents without allowing for the new opportunities arising from waste production. Hindering both this transition and the identification of new opportunities is the interdependence of individual companies and other micro and macro markets that also need to be redesigned along circular principles. These markets need revisiting even in organised entities like eco-clusters, eco-industrial parks and any other ecological symbiosis of businesses where waste streams from economic activities provide primary resources for other economic activities. These emerging markets face several economic, social, legal and administrative barriers and opportunities. This Symposium provides an opportunity for those interested in any level of circular economy and sustainability applications, from individual businesses or industrial zones to national, international or global policies that will allow for the effective application of circular economy principles geared towards achieving sustainable development. Researchers, practitioners and entrepreneurs are invited to submit both empirical and theoretical papers that are broadly consistent with any of the Symposium's special topics. One ultimate goal will be to encourage researchers to examine the concepts of the circular economy from a holistic approach. A major innovation of this Symposium is that it bridges engineering, management and economic knowledge to support the effective advance of circular and sustainability principles, pooling theoretical, practical, applied and managerial knowledge to produce efficient policies. |

Results and Impact | TransFIRe exhibited at the Science festival in Bradford. Over 10,000 visitors saw the TransFIRe display about the carbon emissions from resource use. The TransFIRe team brought the subject to life iwith a series of boxes that expressed the volume of carbon emissions associated with 100 grams of food items regularly found in a roast dinner. The display also included balloons sized to the amount of carbon emitted for the production of everyday items made from foundation materials, such as a teaspoon, shot glass and espresso cup. Visitors left over 50 pledges about behaviour changes that could substantially reduce carbon emissions. |

During the event, attendees participated in a wide variety of sessions, and there was a full day devoted to exploring the common challenges set out by the representatives from industry. Among the topics covered were change, measurement of sustainability metrics, regenerative manufacturing, and digital technologies. How do we encourage companies and consumers to change behaviour in more sustainable directions and how do we measure sustainability performance? What would a regenerative manufacturing system look like? What role do digital technologies have to play in sustainable manufacturing? These were among the many questions participants had to grapple with. |

Results and Impact | The Transforming Foundation Industries Research and Innovation Hub (TransFIRe) exhibited at the Gaia exhibition in the Hull Minster as part of the Freedom Festival in August. Over 8,000 visitors saw the TransFIRe display about the carbon emissions from resource use. The TransFIRe team brought the subject to life in Hull with a series of boxes that expressed the volume of carbon emissions associated with 100 grams of food items regularly found in a roast dinner. The display also included balloons sized to the amount of carbon emitted for the production of everyday items made from foundation materials, such as a teaspoon, shot glass and espresso cup. A presentation for the Bondholders - a regional network of business owners - and a public interactive lecture completed the picture. Visitors left over 70 pledges about behaviour changes that could substantially reduce carbon emissions. |

Results and Impact | Our WS1 delivered a talk at MRE on energy and material flows for the steel industry. BEIS showed great interest and requested follow up meetings. The event was organised and run by Innovate UK KTN and Innovate UK at the Business Design Centre in London, and was full of new insights about what materials research and innovations are taking place to help the UK recover, become more resilient and grow. We held targeted seminars on a range of cutting-edge areas such as materials for Net Zero, including materials for the production, transportation and storage of hydrogen and the use of hydrogen in low carbon production of materials, the scale up of graphene and metamaterials for industrial applications. We ran sessions on technology transfer from UK's world class research base, with a focus on high performance, net zero materials required by key sectors such as transport, medical, construction, packaging, clothing and other wearables. The event was designed to enable closer collaboration between industry and the materials research and innovation community. Results and Impact | An outreach activity with school kids to discuss climate change and the role of foundation industries The TransFIRe team brought the subject to life with a series of boxes that expressed the volume of carbon emissions associated with 100 grams of food items regularly found in a roast dinner. The display also included balloons sized to the amount of carbon emitted for the production of everyday items made from foundation materials, such as a teaspoon, shot glass and espresso cup. Visitors left over 70 pledges about behaviour changes that could substantially reduce carbon emissions. |

Results and Impact | Nearly half of the UK's carbon emission are linked to the construction and operation of the built environment, and this figure excludes the embodied carbon in the materials used in construction. The challenge to reduce emissions from the built environment is immense: buildings have long lives locking in use-phase performance over generations; new build rates are at only 1% per year compared to the existing building stock requiring difficult retrofit options; design and construction processes are complex involving numerous materials, products, trades and decisions. And all the while, consumers continue to demand higher levels of service provision from the built environment. RECBE responds to these challenges by seeking to answer the question: how can the built environment deliver future energy and material services, while at the same time reducing resource use and environmental impact? RECBE provides a regular forum for academics, designers, engineers, contractors and policy makers to explore these ideas, to formulate novel solutions, and collaborate together on research and implementation projects. |

Results and Impact | In this article, we focus specifically on the social factors, and particularly the role of equality, diversity and inclusion (ED&I). Across industries and businesses of all sizes, the prominence and importance placed on ED&I has grown rapidly in recent years. Numerous studies have shown correlation between board/leadership diversity with profitability and business performance. The business case for diversity is being echoed and amplified by business leaders around the world. Yet, across the Foundation Industries - chemicals, cement, ceramics, glass, metals and paper - we find this business case is not yet firmly established. United in their challenge to reduce energy and resource usage, there is also striking commonality in challenges regarding skills and talent. However, little academic or industry-led research has yet captured the complete skills and diversity landscape of these industries. Together, these limitations are constraining sector development of strategies for ED&I. |

Results and Impact | At this meeting, we covered outputs from the TransFIRe Industrial Symbiosis Workshop and presented updates on our case studies (recycling of ceramic refractory, spent foundry sand), including our expected deliverables. A fruitful open discussion on the impact of energy and economic crises on the ceramics sector was held. WS3 presented on their case studies and planned (regional) stakeholder involvement. Our ceramics engagement strategy was announced, involving secondment plans and surveys, in which companies showed interest.. |

Results and Impact | The Transforming Foundation Industries Challenge, is a UK government funded programme investing £96 million in partnership with UK businesses to develop sustainable technologies that reduce the environmental impact of the Foundation Industries (Clean-tech for heavy industries). This is to ensure that these sectors remain internationally competitive and are ready to meet the government commitment of net zero carbon emissions by 2050. The programme has funded a wide range of activities including developing scale-up facilities, a large industry-led collaborative research programme, development of industry and academic networks and a research hub. The interactive session will discuss what we have learned from the programme, how cross sector and supply chain collaboration enhances innovation, why innovation is crucial to the foundation industries and what future support, tools and funding are needed and can be accessed across the network of partners. |

Results and Impact | WS3 has also reviewed indicators/ sets of indicators for whole system sustainability assessment. We have presented a whole system indicators for use in foundation industries paper at the Sustainable Design and Manufacturing (SDM) Conference (September 2023) in a special TransFIRe/Foundation Industries session in collaboration with others in the TransFIRe project. We have carried detailed investigations into the emerging external voluntary and mandatory reporting standards and considered how these support and are supported by (or not) operational improvements. This has been a combination of desk-based work and interviews with FI leaders. Our focus has been on how to address the gap between these. The current work is to capture interest and engaged with companies in the Humber area. The 1.5hr webinar on metrics for industry (June 2023) was used to capture interest for a second stage in-person workshop for a smaller group of the interested webinar attendees and then gained agreement for in-company peer-to-peer programme of support activities for those organisations who want to progress to implementation stage. Five companies are joining this peer network consisting of monthly sharing meetings starting October 2023. A key lesson we have learnt for Foundation Industries (different from other sectors such as food and drink) is that outward facing staff are less numerous and have less urgency to explore collaborations. As a result we have worked increasingly with other stakeholders. For the webinar, workshop and peer-to-peer planning, for instance, North Lincolnshire Council has been a critical enabler to identify, engage and maintain continuity. |

What's talked about far less, but is equally as fundamental to dealing with the climate emergency - maybe because it's more problematic, more uncomfortable for all of us as consumers - is our need to de-materialise. In other words, not depending on having so much stuff. |
